I've found what was the main issue,
Where the switch wire runs from the flasher button, instead of connecting it to the switch wire from the high beam switch somewhere on the handlebars, the bloke had tried to solder a link directly on to the high beam switch itself. 2 1.5mm stranded on a tiny solder point. The strands had frayed a bit under the vibration and the poor solder and there was an intermittent dead short from the high beam switch to earth. If I'd have started the rewire from the front I may have found it and saved myself the hassle, but at least it's all nice neat and tidy new wiring now I suppose.
